What is the role of air classification in LFP manufacturing

Air classification is an indispensable core unit inside dry‑process lithium‑iron‑phosphate (LFP) cathode production lines. Working together with jet mills or air classifier mills, the dynamic air classifier separates powder particles by aerodynamic drag and centrifugal force. It does not perform physical crushing itself, yet it dominates particle‑size distribution, oversized particle removal, product yield and batch consistency for sintered LFP powder.

Core functions of air classification for LFP

1. Cut off oversized killer particles

After sintering, LFP powder contains soft agglomerates and occasional hard sintered lumps. Even after deagglomeration, residual coarse fractions remain. The high‑speed rotating classifier wheel generates strong centrifugal force, rejecting oversized particles above the target cut‑point. These coarse fractions cannot pass through the classifier and are diverted away from finished powder. This function directly controls D97 and maximum particle size (Dmax), eliminating dangerous killer particles that cause coating defects and battery safety risks.

2. Realise narrow particle‑size distribution

Air classification defines the sharp separation boundary between qualified finished powder and off‑spec material. By tuning classifier wheel speed and secondary airflow, manufacturers constrain both coarse tails and excessive ultrafine fractions. It prevents over‑ground ultrafine powder from accumulating in final products. A well‑calibrated classifier lowers the span value, delivering the narrow PSD required by power‑battery‑grade and energy‑storage‑grade LFP.

3. Enable closed‑loop circulation processing

Rejected oversized particles from the classifier are recirculated back to the grinding or deagglomeration chamber rather than discarded. The closed‑loop workflow allows repeated gentle dispersion of agglomerates. Compared with single‑pass processing, this mode avoids two typical defects: coarse particles escaping into final products, and aggressive high‑energy grinding that fractures intact primary LFP particles. It improves material yield while preserving original particle morphology and tap density from sintering.

4. Adjust particle size set‑points flexibly

Without changing grinding hardware, adjusting classifier wheel rotating speed and auxiliary airflow can shift the cut‑point. Factories can switch between different LFP product grades: energy‑storage‑grade LFP with relatively coarser D50, or finer power‑battery‑grade LFP. This flexibility supports multi‑product batch switching on one set of dry processing equipment.

5. Protect finished powder from over‑grinding

In coupled mill‑classifier systems, qualified fine powder passes through the classifier immediately once it meets specifications and exits to finished product collection. It will not stay inside the high‑energy grinding zone. This short residence time prevents already‑qualified LFP particles from being further smashed into unwanted ultrafines, which is critical to maintain tap density and electrochemical performance.

Key hardware requirements for LFP‑grade air classifiers

Standard industrial classifiers cannot satisfy lithium‑ion cathode requirements.

  • All powder‑contact components must use full‑ceramic construction to block iron and metallic wear contamination.
  • Frequency‑controlled classifier wheel drive ensures stable rotating speed, avoiding cut‑point drift caused by load fluctuation.
  • Optimised secondary classification airflow design reduces particle bypass, preventing coarse agglomerates from sneaking into finished powder.
  • Operate under closed negative‑pressure atmosphere to avoid moisture ingress and Fe²⁺ oxidation.

What air classification cannot do

Air classification cannot crush hard sintered lumps or disassemble tightly fused agglomerates by itself. It only separates particles according to size. Hard lumps must be pre‑broken before entering classification. If feedstock quality deteriorates, classification alone cannot compensate for poor upstream sintering outcomes. It must work synergistically with pre‑breaking, deagglomeration and stable feeding.

Air classification acts as the “size gatekeeper” in LFP dry manufacturing. Its main roles include removing oversized killer particles, shaping narrow particle‑size distribution, enabling high‑yield closed‑loop circulation, supporting flexible grade switching and preventing over‑grinding of qualified powder. Matching with suitable grinding equipment and full‑ceramic anti‑contamination design, dynamic air classification guarantees consistent high‑quality LFP cathode powder for lithium‑ion battery production.
