How to maintain constant particle size in continuous LFP production

Maintaining stable PSD (D50, D97) for LFP in continuous dry production means keeping the de-agglomeration and classification system in dynamic balance. The core idea: stable feed + stable classification cut point + real-time feedback control + consistent raw material quality. The solution applies to both JCSM air classifier mill and JFJM fluidized bed jet mill.

1. Stabilize incoming raw material (root source of PSD fluctuation)

Most particle size drift originates from inconsistent calcined LFP clinker.

  1. Homogenize calcined batches
Mix clinker from different kiln zones/batches in a raw material silo. Variations in sintering temperature and holding time create soft/hard agglomerates. Without homogenization, grinding load and PSD will swing continuously.
  2. Control raw material moisture strictly
Keep moisture ≤0.2%. Higher moisture creates sticky agglomerates that are harder to disperse, leading to larger D50 and unstable D97. Raw silo RH controlled below 40%.
  3. Pre-treatment: coarse crushing + vibrating sieve + magnetic separation
Remove oversized chunks and tramp metal. Large clinker entering the mill will cause sudden load spikes, blockages and PSD jumps. Hard impurities also damage liners and classifier wheels over time.
  4. Keep consistent bulk density and agglomerate strength
Track precursor spray drying and kiln parameters upstream. If kiln conditions drift, the agglomerate hardness changes, and downstream grinding cannot fully compensate.

2. Precision feeding to eliminate feed fluctuation

Volumetric screw feeders cause obvious feed rate drift.

  • Use loss-in-weight (LIW) screw feeders with continuous weight feedback.
  • Calibrate LIW daily, compensate for powder bridging and material density variation.
  • PLC interlock: automatically reduce feed rate when PSD drifts, chamber pressure rises or backpressure increases.
  • Avoid periodic material bridging at silo outlets: use mass-flow silo + gentle bin fluidization to ensure uninterrupted, steady discharge.

3. Stabilize the core grinding & classification parameters

JCSM air classifier mill

The classifier wheel speed is the primary setpoint for cut point.

  1. Classifier wheel frequency: Main control for D50/D97. Maintain constant RPM with VFD. Small speed changes create large PSD shifts.
  2. Grinding rotor speed: Keep constant. Too high rotor speed generates extra submicron fines; too low leads to incomplete de-agglomeration.
  3. System airflow / induced draft fan speed: Fixed airflow maintains consistent powder residence time in the grinding chamber.
  4. Maintain negative pressure stability: Rising backpressure from clogged dust bags reduces powder removal rate and changes internal circulation load.

JFJM fluidized bed jet mill

  1. Jet pressure: Keep compressed air pressure stable (0.6–0.8 MPa). Pressure fluctuation directly changes particle collision intensity. Use pressure buffer tank and VFD compressor.
  2. Classifier wheel speed: Same as above; the turbine classifier defines the cut size.
  3. Compressed air quality: Stable dew point ≤ -40 ℃. Wet air causes powder adhesion and changes effective grinding performance.

Important: Do not tune one parameter alone. Classifier speed, airflow and feed rate must be tuned as a matched set.

4. Closed-loop online particle size monitoring (automated correction)

Manual off-line laser particle size testing has long delay and cannot catch real-time drift.

  1. Install an online laser PSD analyzer at the finished powder pipeline after cyclone. Continuously measure D50 and D97.
  2. Set upper/lower threshold alarms:
    • If D50 becomes too fine: slightly reduce classifier speed or increase feed rate.
    • If D50 becomes too coarse: increase classifier speed or reduce feed rate.
  3. The central PLC automatically adjusts classifier frequency or feed rate within a safe range, without manual intervention.
  4. Keep backup manual sampling points for periodic cross-check with lab laser particle size analyzer.

5. Stabilize air circuit and downstream collection

Air circuit resistance drift is a common hidden cause of PSD variation.

  1. Monitor dust collector differential pressure continuously. High pressure drop indicates bag clogging, raising backpressure and increasing internal circulation load. Optimize pulse cleaning cycle.
  2. Inspect cyclone and pipeline for powder buildup. Deposits can suddenly fall off as large agglomerates and contaminate finished powder.
  3. Keep all ceramic liners, classifier wheels and nozzles in good condition. Wear changes flow field and classification performance over time, causing slow PSD drift. Schedule periodic inspection and replacement.

6. Control secondary agglomeration after grinding

Secondary agglomeration makes offline measured PSD appear coarser, even if the mill output is qualified.

  • Maintain low humidity in conveying and silo systems.
  • Use static elimination and full grounding.
  • Adopt low-speed dense-phase conveying to reduce particle collision and re-clumping.
  • Avoid long powder residence time in buffer silos.

7. Safety interlock and trend recording

  • Save all historical data: feed rate, classifier speed, airflow, pressure, D50/D97, temperature.
  • Set trend alarms for slow drift, not just out-of-spec alarms. Early warning prevents large off-spec batches.
  • Hard interlocks: blockage, overpressure, high static or high temperature trigger feed reduction before PSD goes out of range.

8. Standard maintenance schedule to prevent slow drift

  • Check classifier wheel surface for powder caking every shift.
  • Inspect ceramic liners and nozzles periodically for wear.
  • Calibrate loss-in-weight feeder and online PSD analyzer regularly.
  • Clean deposits inside mill and air ducts during planned shutdowns.

Constant particle size in continuous LFP production relies on 5 layers:

  1. Homogenized, low-moisture raw material with pre-sieving and magnetic separation.
  2. Loss-in-weight stable feeding with silo anti-bridging design.
  3. Stabilized classifier speed, airflow and grinding/jet parameters.
  4. Online PSD closed-loop feedback to automatically adjust operating setpoints.
  5. Regular equipment maintenance to prevent gradual wear and powder buildup.

JCSM air classifier mill is easier to maintain stable PSD for large continuous LFP lines. JFJM jet mill requires stricter compressed air pressure and dew point control.
