Closed-loop (closed-circuit) grinding systems, where oversized particles rejected by the air classifier are automatically recirculated back into the grinding zone for reprocessing, are strongly recommended and nearly mandatory for commercial battery-grade LFP, especially energy-storage grade and solid-state compatible LFP. Open-loop grinding can be used only for low-spec, small-batch R&D materials. Based on JACAN LFP milling practice from lfp-mill.com, the detailed analysis is below.
What is closed-loop grinding for LFP
In a closed-loop jet mill + turbine classifier system:
- Sintered LFP agglomerates enter the grinding chamber for deagglomeration.
- The integrated turbine classifier separates qualified fine powder from coarse oversized particles.
- Oversized particles are diverted and fed back into the grinding zone continuously.
- Only powder meeting PSD specifications is sent to the dust collector as finished product.
Open-loop system means all material passes through the mill once; coarse particles are not recirculated and either mixed into final powder or discarded directly.
Why closed-loop is essential for high-quality LFP
1. Strict PSD control and elimination of killer coarse particles
The biggest risk in LFP cathode powder is residual oversized particles. These large particles pierce the electrode coating, cause local overheating, and reduce battery safety and cycle life.
- Closed-loop continuously removes and regrinds coarse fractions, locking D97 and D99 tightly and achieving narrow PSD.
- Open-loop cannot fully remove coarse particles in a single pass. Either you leave coarse particles in the product, or you overgrind the whole batch to eliminate coarse particles, creating excessive fine fractions and broadening PSD span.
2. Better batch-to-batch consistency
Closed-circuit operation stabilizes PSD even when feed sintered agglomerate hardness or feed rate fluctuates. Recirculation acts as a self-correcting mechanism. This is critical for large-scale LFP manufacturing where thousands of powder batches feed battery production lines. Open-loop PSD is highly sensitive to feed variations, leading to inconsistent electrochemical performance between batches.
3. Optimized particle morphology and crystal integrity
Closed-loop uses controlled repeated mild deagglomeration rather than one-pass heavy grinding. Operators can tune grinding pressure and classifier speed to break only soft sinter agglomerates, while preserving primary LFP crystal structure and carbon coating.
Open-loop often requires high grinding intensity in one pass, which easily damages primary particles, introduces surface defects, and impairs long-cycle performance.
4. Higher material yield and lower production cost
In open-loop operation, if you reject coarse material, you lose valuable LFP feedstock. In closed-loop, coarse material is fully recycled, improving overall yield to 92–97%. For high-value LFP cathode material, the recycled coarse fraction represents significant cost savings over continuous material waste.
5. Stable continuous mass production
Closed-loop fluidized bed jet mill systems run 24/7 continuously. The recirculation loop buffers feed fluctuations, reducing frequent equipment adjustments. This matches the operating mode of modern large LFP sintering and post-processing lines.
When open-loop grinding is acceptable
Open-loop systems may be adopted only in limited scenarios:
- Lab-scale or small pilot R&D, producing tiny LFP samples with loose PSD requirements
- Pre-deagglomeration stage: pin mill or mechanical mill to break large sinter cake chunks before feeding the closed-loop jet mill
- Low-grade LFP with relaxed specifications, where residual coarse particles are acceptable
Even in these cases, open-loop output still needs secondary classification if battery-grade performance is required.
Trade-offs of closed-loop systems
- Higher system complexity: requires return piping, pressure balance control, and precise airflow tuning.
- Larger footprint and higher initial investment than a simple open-loop mill.
- Higher nitrogen / dry air consumption for jet mill closed circuits.
- Extra maintenance attention on the return circuit to prevent powder buildup and material accumulation.
Closed-loop grinding system is not absolutely required for every LFP powder trial, but it is necessary for commercial mass production of battery-grade LFP, including energy storage LFP and solid-state LFP. It delivers tight coarse particle control, narrow PSD, stable batch consistency and high material yield. Open-loop grinding is limited to pre-breaking or low-spec R&D applications and cannot meet the quality standards of large-scale lithium battery cathode manufacturing. Most industrial LFP production lines adopt closed-circuit fluidized bed jet mill with integrated turbine classifier as the core process.
